The thing with toggle bolts are they require a hole big enough for the flanges, which are usually bigger than the bolt. I suppose that's corrected with the caulk?

I'd say you're melting metal so I don't see why a full face mask wouldn't be appropriate, along with an apron, the right shoes and gloves. Molten metal can bubble and bubbles can pop. Not to mention there's no additional material or flux, so any introduction of water would be a great reason for full protection. If the question is only in regards to arc eye - I don't think it's bright enough, but I'll leave that to the experts.

You probably want to put the spacers behind it in the middle to avoid bowing, just put those at the studs.

I actually was messing with it this weekend, low (1) gear wasn't spinning at all (no matter how many times I shifted in/out) until I shook it a bit and the gears popped back into place. This was the corded version of that one.

It might be useful to take a look over at woodworking.stackexchange.com for advice or maybe to ask additional questions. It's a really good thing (obviously) to be curious about the safety aspects of different tools.

Your video states it - "don't use the saw to cut pieces too small to be safely clamped" - if your saw can't clamp, then the piece shouldn't be cut using the saw. I've never clamped anything other than a stop block when using a miter saw.
